Case Study — USB Flash Drive Recovery
A USB stick failed. A dissertation didn't.
A Queen's University Belfast masters student's SanDisk pen drive stopped being detected days before submission, with a 220-page dissertation as the only copy. Chip-level recovery in our Belfast laboratory brought it back at 98% integrity.
The situation
Undetected, with no other copy.
USB pen drives fail more often than people expect, and they carry more than people plan for.
We see more than 20 USB pen drives a week at our Belfast lab — it is the most common consumer storage failure we handle. This one belonged to a Queen's University Belfast masters student, and it held the only copy of his dissertation: a 220-page Word document, on an ordinary SanDisk stick about three years old.
The drive stopped being recognised. Not by his Apple MacBook, not by a friend's Windows 10 laptop — nothing. No drive letter, no mount, no way in.
Don't improvise. Freezing a USB stick or giving it "heat treatment" in an oven are both pieces of advice that circulate online, and both make a recoverable drive worse. Power it down, stop trying fixes, and get it to a lab before anything else touches it.
Diagnosis
A clean connector wasn't the answer.
The obvious fault wasn't the real one.
Under the microscope, the USB connector showed no visible damage — the fault most flash drives arrive with. We replaced it anyway, as a precaution. The drive still wasn't detected at all.
A USB stick is really two components working together: a controller chip and a memory chip. If either fails, the data behind it becomes unreadable, and finding a matching donor controller is close to impossible. Most sticks, branded or not, come from small manufacturing batches built around whatever controller was available at the time, so an exact replacement rarely exists.
With no donor route and a controller that wasn't responding, the only way to the data was to go around it entirely.
Recovery
Reading the memory chip directly.

Chip removal
The TSOP48 memory chip was carefully desoldered from the USB stick's circuit board — the only route left once the controller was ruled out.

Direct chip read
The chip was placed in dedicated chip-reading hardware that bypasses a failed controller entirely, using a virtual controller to talk to the memory directly. It answered with a chip ID — the first confirmation the data was still there.

Full memory dump
Every cell on the chip was dumped to a raw image file, independent of the original controller. This took around 60 minutes.

Forensic reconstruction
Specialist forensic software rebuilt the file system and data pages from the raw dump — a further two hours of processing to turn raw flash data back into usable files.
Outcome
98% integrity, dissertation intact.
The reconstruction came back at 98% data integrity — an excellent result for chip-level recovery, where every file has to be rebuilt from raw flash data rather than simply copied. The 220-page dissertation was recovered along with the rest of the student's files.
Recovery at this level uses hardware and forensic software built specifically for reading flash memory outside its own controller. It is not a service any general computer repair shop can offer. Given what was at stake, we applied a student discount to the final invoice.
